Calyos participates in an innovative project aimed at transforming the thermal management of next-generation power electronics. Conducted in collaboration with Jema, a specialist in power conversion systems, the project focuses on improving the energy efficiency, compactness, and competitiveness of industrial power converters through the integration of disruptive cooling technology.

The Hidden Cost of Thermal Management in High-Power AC-DC Converters

The project targets plasma-based bovine slurry enrichment systems, which use a new generation of high-power AC-DC converters to power the process.

At lower power levels, these converter systems are typically cooled using forced-air solutions based solely on fans. However, the latest generation of power electronics is reaching power capacities of up to 50 kW. At these levels, forced-air cooling struggles to deliver the required compactness and thermal performance. Moreover, air is a poor heat conductor, limiting cooling efficiency.

As a result, these systems require more advanced cooling solutions to ensure efficiency, compactness, and compatibility with containerized installations.

Air-Conditioning Systems

The traditional way to improve cooling in high-power systems is to add an air-conditioning unit capable of extracting large amounts of heat. Air conditioning cools the entire volume inside the electrical cabinet in order to cool the electronic components.

However, these systems are energy-intensive. They can consume up to 10% of the total system power, representing a direct efficiency loss and a significant operating cost. They are also inherently inefficient because they cool the entire cabinet interior rather than focusing directly on the heat-generating electronics.

This additional energy consumption and cost slows down commercial deployment and large-scale adoption.

Liquid-Cooled Systems

While liquid cooling can effectively manage high heat loads, it requires pumps, piping, and external heat exchangers such as chillers. These systems add complexity, maintenance requirements, and additional space constraints.

Two-Phase Cooling Systems

Calyos' two-phase cooling technology provides an innovative alternative. Thanks to its ability to transport large amounts of heat without pumps, compressors, or moving parts, it enables a simpler, more compact, and more reliable cooling architecture.

By integrating passive two-phase cooling into the converter design, the project aims to replace energy-intensive air-conditioning systems with a highly efficient thermal management solution.

Towards an 80% Reduction in Cooling Energy Consumption and Costs

The objective of the collaboration is clear: reduce cooling-related energy consumption and costs by up to 80%. By replacing conventional HVAC-based cooling with a passive thermal management solution, Calyos and Jema aim to:
